Aaw...Dude...
I was just checking in to see how it went for you, and am just bummed for you reading this.
Something for you to ponder, though:
I picked up an old Ironhead this summer and one of the first probs I found was a stripped primary drain plug.
(There is a thread here somewhere with some pics of how bad the the plug was f'd.)
What I did was go to O'Reilly and bought a "Self-Tapping" plug - one size up from the original size.
And being REALLY careful, I tapped this in.
(I mean REALLY CAREFUL... Had some help to ensure it went in straight.)
Then I ran some oil through to hopefully take out any debris.
It has held flawlessly since (I have done 2 oil changes since).
Again... if you want to consider, get Dave or Schmidty on the horn to see if they think this is a good idea..
DO NOT DO THIS ON MY ADVICE ALONE!!!!
Get some opinions as to if this is advisable.
...But it was a good $7.00 fix on an admittedly "Non-Important" project for me.

Got the bike back today. New oil pan. The service manager was understanding about my story, appreciated that I was giving them (the new owners) another chance at my business. That was a nice touch. At pickup, he discounted the service from $470 to $360, which included Aimsoil oil and gear lube.
Tomorrow, I'm gonna see what I can break changing the primary.

Chief, hope when you get to the primary you don't find more tape on that plug.

Just be sure to remove and reinstall the Torx screws just like the service manual prescribes to avoid tweaking the cover and you'll be golden  .

Got that right  . I've done the last 3 services myself and figure I saved around $900. Funny thing is, I don't seem to be $900 ahead. Fuel price hikes, food costs and utility increases ate all that up in nothing flat  .

The manual gives different primary fill capacities for "wet" and "dry." What does that mean? If it has sat long enough for the innereds to be dry, put in the big amount, but if everything is still "wet," add the lower amount?
Once I get in there, is there some full line or something to guide me?

It's supposed to be 70 degrees today and I want to do the clutch adjustment when I'm in the primary, so this whole job may have to wait till another day.
I have my priorities.
